Dock Levelers for FMCG Distribution Centre in Mumbai

Dock Levelers for FMCG Distribution Centre in Mumbai

⚠ The Challenge

The client operates a 50,000 sq ft distribution centre in Bhiwandi that handles 120+ truck movements daily for a national FMCG brand. Their 8 loading bays used fixed concrete docks with manual steel ramps. Each truck required 10-15 minutes of ramp positioning, and height mismatches between different truck types caused forklift jams, pallet damage and safety incidents. During monsoon season, wet ramps became dangerously slippery.

✔ Our Solution

Nio Equipment installed 8 hydraulic dock levelers — one per bay — with 6-tonne dynamic load capacity, 2m × 2.5m platforms and 400mm lip extensions. Each leveler operates via a single push-button control and self-levels onto the truck bed. Anti-slip diamond plate surfacing, rubber dock bumpers and LED traffic signal lights were included for safety.

Key Results

35% reduction in average truck turnaround time
120+ trucks handled daily without dock congestion
Zero ramp-related safety incidents since installation
Forklift pallet damage reduced by 60%
Monsoon operations unaffected — anti-slip surface eliminated wet ramp hazard
ROI achieved within 10 months from throughput improvement

The Challenge

This Bhiwandi-based distribution centre serves as a critical hub for a national FMCG brand, handling 120+ inbound and outbound truck movements daily. With 8 loading bays operating at capacity, any delay at the dock ripples through the entire supply chain — delayed dispatches, driver overtime costs and missed delivery windows.

The existing setup used fixed concrete docks with portable steel ramps. Each ramp weighed 200+ kg and required two workers to position. Height mismatches between truck types caused forklifts to bottom out or jolt over transitions, damaging pallets and products. During monsoon, the steel ramps became dangerously slippery, causing two forklift sliding incidents in a single season.

Our Solution

Nio Equipment installed 8 hydraulic dock levelers with 6-tonne dynamic load capacity. Each leveler's 2m × 2.5m platform accommodates standard palletised FMCG loads, and the 400mm lip extension bridges the gap to truck beds ranging from 900mm to 1350mm height. One-button operation means the dock crew simply presses a button after the truck is positioned — the leveler rises, extends its lip and settles smoothly onto the truck bed.

Results and Impact

Average truck turnaround time dropped by 35% — from 45 minutes to under 30 minutes per truck. The facility now comfortably handles its 120+ daily truck movements without dock congestion. Pallet damage from dock transitions fell by 60%, and there have been zero ramp-related safety incidents since installation. The client achieved full ROI within 10 months from throughput gains alone.

“Eight dock levelers, 120 trucks a day, zero incidents. The ROI was faster than any equipment investment we have made. Nio Equipment delivered exactly what they promised.”
